      <title>Lanner Software Optimizes Kraft's Sweet Spot</title>

      <description><![CDATA[<div class="newsleft"><div class="newsbody"><p class="subheadline">Improved productivity, reduced cardboard consumption, and the elimination of waste have followed the installation of WITNESS simulation software at Kraft’s Cadbury plant in Bournville, UK.</p><p>Houston, TX -- (<a rel="nofollow" href="http://www.sbwire.com/">SBWIRE</a>) -- 09/12/2011 --  The Cadbury factory at Bournville in England – since 2010 part of Kraft Foods – is using Business Process Improvement (BPI) specialist Lanner&apos;s WITNESS simulation software to manage robotic operations for the production of its Roses and Heroes lines of assorted chocolate selections. <br />
<br />
Until recently, each chocolate type was stored in separate cardboard boxes, emptied by hand for packing. However, that meant 170,000 boxes and a lot of manual handling. Hence the move to robots, capable of handling large industrial polypans, and by consequence of this, the deployment of WITNESS to test and validate the production processes and optimize operation of the capex involved. <br />
<br />
Beccy Smith, associate principal scientist at Cadbury, explains that the site has to maintain a buffer stock of wrapped but unpackaged product, which continually updates for subsequent production runs. <br />
<br />
"Simulation was brought on board to validate the investment and make sure it would do what we needed it to," confirms Smith. <br />
<br />
"However, it was not just about proving the business case. The control logic for robots is incredibly complex and even something as seemingly simple as four robot arms soon develops a great deal of sophistication. That means time spent simulating and optimizing the control logic can make a real difference to productivity," she adds. <br />
<br />
Smith illustrates her point by explaining that four robot arms each have six different cell positions used for five full polypans and one set of empty polypans. <br />
<br />
"The robot palletizes and de-palletizes these, as required," she says. "It must balance the handling of the empty and full polypans to balance the flow of pallets. The delivery of the polypans on their pallets, via the conveyor systems from various points in the factory, forms part of this loop. And of course, this is all variable, as production demands change." <br />
<br />
WITNESS was used to model the initial design and subsequently to refine robot timing and sequences, conveyor delivery and operational controls. <br />
<br />
"We have gone from multiple cases of manual unloading of boxes to single automatic tipping of polypans that carry 5.5kg of chocolate. We have also reduced our cardboard usage and transport requirement enormously supporting our &apos;Purple Goes Green&apos; policy," states Smith. <br />

The increase in the use of process improvement software follows the implementation of an austerity regime by the UK government to cut spending in some areas by up to 28% over four years. The measures to be implemented across the country will see police numbers fall, welfare payments cut and public services pared back.<br />

In the US, community officials face a similar situation. Scurr explained that the engineering team had to rely on plant modelling to test and validate their design ideas, because of the sheer complexity of scoping out the best layout. <br />

With the model in place, he said it mapped and analyzed the entire spectrum of production variables, facilitated an understanding of the relationships between processes at multiple stages, and tested different layouts to find the optimal approach. <br />
<br />
"Having this model meant that the team could not only provide a watertight assurance that our Sunderland plant could cope with the volumes, but that it could do so at a substantially reduced cost base - one that was far greater than we&apos;d hoped," commented Scurr. <br />
<br />
Explaining that the model indicated throughput could be achieved with an investment cost saving of $3.7 million (EUR2.5m) for the Sunderland plant alone, he said that when the optimized layout is extended to the three additional battery plants planned for Portugal, France and at Smyrna, Tenn. in the US, savings would increase to over $15 million (EUR10m). <br />

3M&apos;s award-winning case orientated paper published in the society&apos;s Journal of Operational Research described how Lanner&apos;s flagship WITNESS software system enabled the large multi-national research and development company to evaluate performance improvement gained through introducing product postponement into its distribution operations.<br />

Product postponement involves altering the timing of products within the supply chain and investigates if it is cost-effective to delay certain manufacturing processes, such as assembly, until a customer order is received.<br />

Using WITNESS, distribution planners at 3M evaluated the trade-off between stock holding costs and delivery performance to customers. Honoring the papers authors the OR Society citation stated that, "The judges were impressed with the way that customer ordering behavior had been realistically modeled and by the resulting decision support tool that could tune the system for best performance as well as investigating what-if scenarios. The model is scalable to include more customers, branches, stock holding units and products and the company now intends to apply the tools to a wider range of products."<br />
