China’s Largest Construction Machinery Manufacturer Turns to Process Simulation to Validate and Optimize Productivity.

In response to increased demand from the market, Xugong commenced a project to build a new loader factory in 2010. Improved productivity, reduced cardboard consumption, and the elimination of waste have followed the installation of WITNESS simulation software at Kraft’s Cadbury plant in Bournville, UK.

Houston, TX -- (SBWIRE) -- 09/12/2011 -- The Cadbury factory at Bournville in England – since 2010 part of Kraft Foods – is using Business Process Improvement (BPI) specialist Lanner's WITNESS simulation software to manage robotic operations for the production of its Roses and Heroes lines of assorted chocolate selections.

Until recently, each chocolate type was stored in separate cardboard boxes, emptied by hand for packing. However, that meant 170,000 boxes and a lot of manual handling. Hence the move to robots, capable of handling large industrial polypans, and by consequence of this, the deployment of WITNESS to test and validate the production processes and optimize operation of the capex involved.

Beccy Smith, associate principal scientist at Cadbury, explains that the site has to maintain a buffer stock of wrapped but unpackaged product, which continually updates for subsequent production runs.

"Simulation was brought on board to validate the investment and make sure it would do what we needed it to," confirms Smith.

"However, it was not just about proving the business case. The control logic for robots is incredibly complex and even something as seemingly simple as four robot arms soon develops a great deal of sophistication. That means time spent simulating and optimizing the control logic can make a real difference to productivity," she adds.

Smith illustrates her point by explaining that four robot arms each have six different cell positions used for five full polypans and one set of empty polypans.

"The robot palletizes and de-palletizes these, as required," she says. "It must balance the handling of the empty and full polypans to balance the flow of pallets. The delivery of the polypans on their pallets, via the conveyor systems from various points in the factory, forms part of this loop. And of course, this is all variable, as production demands change."

WITNESS was used to model the initial design and subsequently to refine robot timing and sequences, conveyor delivery and operational controls.

"We have gone from multiple cases of manual unloading of boxes to single automatic tipping of polypans that carry 5.5kg of chocolate. We have also reduced our cardboard usage and transport requirement enormously supporting our 'Purple Goes Green' policy," states Smith.

"By simulating and optimizing the new equipment and the associated processes, prior to implementation, we have ensured a streamlined efficient process, one that has been implemented smoothly," she says.

Lessons for US public sector as UK departments exploit simulation modeling to reduce waste and improve performance in face of severe austerity measures.

Houston, TX -- (SBWIRE) -- 06/01/2011 -- Lanner, the process optimization solutions provider says local governments across the US can learn from their counterparts in the UK who are bucking severe austerity measures and boosting performance by exploiting the benefits of simulation modeling following the release of its latest white paper.

The four-page document entitled, "Cutting Costs and Boosting Services in Local Government: Achieving the Impossible with Process Simulation," highlights the increasing role of process simulation in helping community officials to achieve the seemingly conflicting challenges they currently face.

The increase in the use of process improvement software follows the implementation of an austerity regime by the UK government to cut spending in some areas by up to 28% over four years. The measures to be implemented across the country will see police numbers fall, welfare payments cut and public services pared back.

The program of spending cuts is aimed at reducing a budget deficit that leapt following the bail out of most of the UK financial sector in 2008/9. In the US, community officials face a similar situation. According to the Congressional Budget Office, local governments have cut spending by two percent and reduced their workforces by 241,000 since the start of the recession.

Batteries for Nissan's zero-emission LEAF car, due to start production in four newly optimized manufacturing plants including Smyrna, Tenn next year, benefit from Lanner simulation technology. Estimated Savings of up to $15 million are forecast.

Houston, TX -- (SBWIRE) --05/11/2011 -- Nissan Motor Manufacturing UK's Sunderland plant has used Lanner process optimization and simulation software to validate production levels at their new LEAF battery facility in Sunderland, UK, and will deliver an estimated cost saving of just under $15 million once manufacturing is rolled out to three other LEAF battery plants scheduled for the US, France and Portugal.

Bob Scurr, lead engineer at Nissan Motor Manufacturing (UK), said that the project team used Lanner's WITNESS simulation software to model operational efficiency and scrap rates against the three key stages of production, including manufacturing of 12 million cells for 60,000 battery packs, linking and charging anodes, cathodes and electrolytes, and battery pack assembly.

Scurr explained that the engineering team had to rely on plant modelling to test and validate their design ideas, because of the sheer complexity of scoping out the best layout.

With the model in place, he said it mapped and analyzed the entire spectrum of production variables, facilitated an understanding of the relationships between processes at multiple stages, and tested different layouts to find the optimal approach.

"Having this model meant that the team could not only provide a watertight assurance that our Sunderland plant could cope with the volumes, but that it could do so at a substantially reduced cost base - one that was far greater than we'd hoped," commented Scurr.

Explaining that the model indicated throughput could be achieved with an investment cost saving of $3.7 million (EUR2.5m) for the Sunderland plant alone, he said that when the optimized layout is extended to the three additional battery plants planned for Portugal, France and at Smyrna, Tenn. in the US, savings would increase to over $15 million (EUR10m).

Capitalizing on increased recognition of the uses for simulation technology, the Texas-based firm achieved double digit growth among both new and existing customers.

The Americas subsidiary of the UK headquartered parent of the same name, Lanner Group Ltd, exceeded its revenue growth and profit targets in 2010, reporting 10% growth in annual revenues, and delivering the highest sales income for three years.

Key sales drivers such as mergers and acquisitions, new business lines and operational efficiency have fueled Lanner Group growth. Additionally, the simulation tech's latest release of WITNESS software 'Power with Ease 3.0', launched in November, supported a positive customer response and strong retention into the beginning of 2011.

The firm also experienced an increase in custom consultancy commissions as clients opted to outsource simulation projects to deliver rapid turnaround solutions as they fought to identify productivity savings and process design improvements in the race to sharpen their competitive edge in today's challenging economic climate.
