Winbro is a manufacturer of Abrasive Flow Grinding (AFM) machines, a developer of AFM processes and a supplier of abrasive media. AFM was developed in the 1960&apos;s as a technology for producing precision finishing, smoothing and polishing of internal surfaces, and for producing controlled curvatures. The technology is used in a variety of industries for processes such as deburring, edge radius generation, and internal polishing.<br />

The AFM grinding machine that is the subject of this article is of the larger variety and it is destined for a customer in Europe that manufactures aircraft engine parts. This particular grinding machine will be used for deburring.<br />
<br />
Winbro has been working with the Horlick Company since 2012. Originally, Winbro built the control systems for their machines themselves. They later decided to outsource the work and they approached their control panel component supplier and inquired about local control panel builders. The supplier referred Winbro to the Horlick Company.<br />

For this latest project, Horlick built four (4) separate control panels and they were mounted at specific locations around the machine. The control panels each contained distributed control that allows them to communicate with each other via Ethernet. The distributed control monitors all of the machine parameters that are being sensed by switches and transmitters and it controls the operation of all of the pumps and valves mounted on the machine. In this case, the utilization of multiple control panels and remote I/O communicated via Ethernet is much more efficient and economical than mounting one main control panel with all of the machine devices hard-wired back to it.<br />

The centerpiece of design for this control system is a Siemens SIMATIC safety-PLC. The fail-safe controller and I/O control modules is used to monitor critical features such as the emergency stop buttons, operator push-buttons, end of travel sensors and hydraulic pressure. The safety components utilized in this design comply with all regulations and they satisfy the maximum requirements as they relate to functional machine safety.<br />

In order to quote the control panels, the Wintriss sales team uses a custom quoting database provided by the Horlick Company when they estimate Horlick&apos;s portion of their projects. Once the equipment is surveyed and an order is received, a specific retrofit system is designed.<br />

For the control panel portion of the project, Wintriss develops the electrical schematics and sends them, along with their proprietary control components to Horlick to be used for construction.  Horlick takes the drawing package, develops a bill of materials that is approved by Wintriss, and then constructs the control panels.  All of the control panels supplied to Wintriss are UL508A listed and built to NFPA 70 and 79.<br />

Once construction is complete and prior to shipment, a Wintriss engineer tests the completed system at Horlick&apos;s facility.  Quite frequently, in order to consolidate the shipment, Wintriss sends additional components that they are supplying to the customer and Horlick includes them with the shipment.<br />

This most recent shipment is the latest in a number of deliveries that TevTech has supplied to this customer over several years. TevTech initially supplied this customer with a control system that was needed to replace one that was outdated as part of a facility relocation project. The control panel was integrated with existing equipment as a part of an overhaul. The latest control panel that was shipped will be used as a "utility panel" and it will monitor and control all of the auxiliary, support, and safety equipment within the customer&apos;s complete facility.<br />

The motor-generator will be shipped, along with an automation machine supplied by Horlick&apos;s customer, to an end customer in Europe where the local power is at 50 Hz.  The automation machine was designed to run using 60 Hz power, therefore the Horlick motor-generator set will be used to convert the local 50 Hz power to 60 Hz. <br />

Among the most important requirements for this delivery was that the motor-generator be CE certified for the European Economic Area.  The CE marking is the manufacturer&apos;s declaration that the product meets the requirements of the applicable European community directives particularly with respect to safety standards.  CE is often taken to be an abbreviation of "Conformite Europeenne", meaning "European Conformity" and it ensures that the manufacturer has carried out certain well-defined steps prior to shipment.  These steps include a conformity assessment, developing a comprehensive electrical technical file, and most importantly a signed CE declaration of conformity. Horlick 60SC Model motor-generator sets are rated for continuous-duty and they produce an output that is 60 Hz (+/-1.0%).  The Model 60SC-403 that was shipped was rated for 50 KVA and it produced an output current of 60A per phase at 277/480V, 3-phase.<br />

The motor-generator shipped is a Model 60SC-253 and it will be used to convert the locally available 50 Hz power into a clean source of 60 Hz power for use in the end customer&apos;s operation.  Horlick 60SC Model motor-generator sets utilize a 4-pole, 1500 RPM, induction motor to drive a 4-pole, 1800 RPM, synchronous generator through a V-belt drive system.  They are rated for continuous-duty and produce an output that is 60 Hz (+/-1.0%).  The Model 60SC-253 for this project was shipped in a custom, NEMA 3R, weather-resistant enclosure and it will produce 30A per phase at 277/480V. <br />

The 60FC motor-generator set will be installed on the Atwood Falcon, a semi-submersible oil drilling platform, currently located off the coast of Australia.  The Atwood Falcon is a Maltese Cross class drilling platform, with a maximum drilling depth of 25,000 feet.<br />

The Horlick motor-generator set will be installed between the power source for the rig and its sensitive electronics, which are currently experiencing interference from the oil rig power supply.  The motor-generator will condition the 60 Hz power, making it clean for the sensitive electronics.  The system will be mounted outdoors on the rig platform and as such the motor-generator set will be mounted in Horlick&apos;s custom, weather-resistant, outdoor enclosure.<br />

Horlick supplies two types of motor generators sets for line conditioning; the FC and the RC lines.  The FC Model is mechanically coupled and provided for power capacities up to 375 KVA, whereas the RC Model is shaft driven and designed for applications up to 2000 KVA where a precise output frequency is required.<br />

The FC series 60-60 Hz line isolation motor-generators are rated for continuous duty and they provide a 60 Hz power source free of switching transients, voltage fluctuations and power line noise.  60FC Model motor-generator line conditioners isolate and protect computers, instrumentation and other sensitive electronic equipment from electrical faults that may cause erratic performance or failure.  They are ideal in applications such as the one described here, that require load isolation, but do not necessarily require precisely 60 Hz power.  The output frequency for the FC series is 60 Hz at no-load and it slips linearly as it is loaded approximately to 59.2 Hz at full-load.<br />

The contract was to refurbish two 75 KVA, 60-400 Hz motor-generator sets.  These motor generators, not originally supplied by Horlick, are equivalent to the Horlick MG Set 400TR-603 model. <br />

"This contract was awarded to the Horlick Company because we are one of the only motor generator companies with the experience and expertise required to perform this level of work at a competitive price." said Shawn Hennessy Horlick&apos;s Vice President of Engineering. "We are presently working on a second contract similar to the first one.  The new contract is for two 125 KVA, 60-400 Hz motor-generator sets.  We have just completed the work on the first one under this contract and we are preparing to overhaul the second unit now.  These would be equivalent to our Model 400TR-1003."<br />
<br />
The scope of work for the completed program announced today included removing the motor-generator sets, bringing them to Horlick&apos;s facility in Randolph, MA, mechanically overhauling them, and outfitting them with a new advanced control system.  The mechanical overhaul included changing the bearings, rebalancing the rotors and steam cleaning and baking the rotors and stators.  The new control system that was provided contained a programmable logic controller (PLC) and operator interface terminal (OIT) to control the motor-generator set. <br />

Once the overhaul work was completed and the units were re-assembled, the motor-generator sets were given an 8-hour load test at the Horlick Company&apos;s facility in Randolph Mass.  Upon successful completion of the load test, the Horlick Company contracted with a local rigger and electrical contractor in Chambersburg, PA to deliver the motor-generators back to Letterkenny and re-install them.  To complete the contract, once the motor-generator sets were re-installed, the Horlick Company performed a site startup and training session on the new PLC control system.<br />
<br />
Horlick 400TR 60-400 Hz motor-generator sets are reserved for specialized applications. They are most commonly deployed in demanding military environments or in applications where a precise 400 Hz output is required.  <br />
<br />
60-400Hz MG-Sets are widely used at naval and air force bases, missile and ground support installations, radar and communications test sites, airports and university laboratories. The Letterkenny Army Depot uses these units in support of the Patriot Missile System.  The Contract was received in March and completed in September.<br />
