When working with some powered industrial trucks the possibility of serious injury or fatality is a real consideration. According to OSHA, forklifts cause about 85 fatal accidents per year; 34,900 accidents result in serious injury; and 61,800 are classified as non-serious. <br />

Studies show that many of these accidents could have been prevented with better training. No one starts out with the innate knowledge, skills, and abilities to safely operate a forklift. As OSHA requires, drivers must be properly trained to do so. The lesson to be learned is, operating a forklift without training is dangerous and can even be fatal to you or other employees working in the area.<br />

Training can also prevent or reduce the severity of an accident related to the stability of a lift truck traveling with an elevated load. Keep the load as low as possible to increase vehicle stability and to help prevent tip-over accidents. Even if drivers ignore this rule, and the vehicle tips over, injuries are usually minor if they stay with the vehicle instead of jumping off. The normal tendency is for a person to jump downward, so the driver lands on the floor or ground--usually directly into the path of the overhead guard. The most common result is a crushing injury to the head, neck, or back where the overhead guard strikes the employee.<br />

A tugger cart system reduces the need for many forklift trips. <br />

A fork truck free system typically requires less than half of the equipment and labor because one tugger can tow from four to eight loaded carts while a traditional system needs four employees to operate four forklifts. Recently the Wisconsin-based company shared how a global hydraulics client realized the benefits of minimalizing the number of fork trucks at their North American headquarters.<br />

The leaders at the company were not ready to completely eliminate fork trucks, as they still provided tremendous value when going vertical with storage on the shipping docks. However, from an efficiency perspective, the lean engineer in charge of the fork truck free initiative and his team needed to sit back and identify from a 30,000-foot level, how to piece together an internal logistics system which maximized the value of each individual component. Then the team needed to answer how each component would best interface with each other to capitalize on the efficiency benefits of the complete system. <br />

The team had to decide how and when materials were going to be delivered within the plant. There are couple different methodologies in the marketplace with each having different benefits. The Wisconsin-based company chose a Fixed Frequency Variable Quantity approach, fixing their route frequency at a specified time every hour for example. The result was generated efficiencies not only for logistics but also production.<br />

The lean engineer and the team had to realize they didn&apos;t have enough data to get it right the first time, so they spent four-six extra months building a PFEP (Plan for Every Part) and really making sure the time invested was time well-spent. In the end, it paid off at implementation. <br />

      <title>Topper Industrial Describes How a Lean Journey Initiates Going Fork Free</title>

Topper Industrial founder, Ed Brown, showed several different industrial carts to determine what would be most lean and effective. The lean and continuous improvement engineer from the hydraulics company shared that they use about 90 different carts, seven different types of carts, including the world class Topper Mother-Daughter system pulled by tugger carts. They use some specific ergonomic applications of carts for specific lines dedicated for specific products.<br />

The hydraulics company decided to go to the fork free route, which does not mean entirely fork truck free. The company had been working with some former Toyota management, particularly at the Georgetown plant in Kentucky. A few years ago, the former plant manager told the engineer that fork trucks were the most dangerous and inefficient pieces of equipment on the shop floor. <br />

There was skepticism at first, they did not want to believe it. The company had fork trucks all over the plant and did not know any differently than that. As they went through a lean journey, they soon realized that there was a lot of waste in the internal logistics flow and opportunities for safety improvements. <br />
<br />
The hydraulics company began to investigate into some OSHA (Office of Health and Safety Administration) statistics; they also looked into the National Truck Association statistics – of the 900,000 trucks that are out there, in a given year, NTSA (National Transportation Safety Administration) estimates that 11 percent of these trucks will be involved in some kind of accident on a shop floor. If the average life of a truck, according to statistics, is about eight years, there is a 90 percent chance a truck seen on the shop floor will be involved in some type of accident. Going Fork Free where possible became the obvious choice.<br />

The underlying premise of the Theory of Constraints is that organizations can be measured and controlled by variations on three measures: throughput, operational expense, and inventory. Inventory is all the money that the system has invested in purchasing things which it intends to sell. Operational expense is all the money the system spends in order to turn inventory into throughput. Throughput is the rate at which the system generates money through sales.<br />

Theory of Constraints is based on the premise that the rate of goal achievement by a goal-oriented system is limited by at least one constraint. This can be identified in the excessive, often dangerous overuse of fork trucks on the manufacturing plant floor. Only by increasing flow through the constraint can overall throughput be increased.<br />

A constraint is anything that prevents the system from achieving its goal. An external constraint exists when the system can produce more than the market will bear. If this is the case, then the organization should focus on mechanisms to create more demand for its products or services.
